From proof of concept to production: the validation gap

The demo worked. The pilot worked. Then five hundred units met real users, real mains wiring, and real temperature swings — and the field-return rate wrote the real schedule. The gap between proof of concept and production is not more features; it is validation.

A PoC proves feasibility, not tolerance

Prototypes are built from hand-picked parts on a bench at 24 °C. Production units are built from the worst part in the tolerance band, assembled on the fastest line, and installed at the far end of the spec. Validation is the discipline of testing the second population, not the first.

Turn requirements into a test you can fail

"Operates from −20 to 60 °C" is a wish until there is a chamber log. We convert every requirement into a numbered test with a pass threshold before design freeze — because a requirement that cannot fail a test was never a requirement.

Pre-compliance early, compliance once

EMC surprises found in the certification lab cost a board spin and six weeks. A near-field probe and a spectrum analyzer in week four cost an afternoon. The cheapest compliance run is the one whose result you already know.

Manufacturing is part of the design

Test points, programming headers, panelization, and a bring-up fixture are product features — the factory is a user too. The validation gap closes when the design has been reviewed by the people who have to build, test, and repair it.
